First a dumb question: Where the hell do i fill the t-case with fluid. I use ATF right? also mine is leaking, so I went through alot of the 208 posts, and the syptoms are the same as mine except one. First, there is a huge oil stain right above the slip yoke, and the slip yoke is black with oil. Also when i accelrate from a dead stop i hear this terrible rattling sound. But after about 15 mph it goes away and I do not hear it at high-speeds or if I free rev it. I think it might be the cat but I am not really sure. This 208 has almost 60,000 mi. on it. How much does a rebuilt 208 go for, and also would I be better off rebuiding it.

    See the picture.

The rattling could be over-advanced ignition ping. Check out your timing if you can, and if it's good, switch to higher octane for a day or two and see if it goes away. Does it happen in 2hi or 4hi only? If 4 hi only, could be the chain, but I've never heard of them actually rattling.

If you have oil all over the slip yoke, I'd say replace the rear main seal. Mine was $4, but a PIA to put in (note the chip in the output shaft housing in the above photo) if you rush it. It fits in there super-tight, so expect lotsa resistance when changing it, and try to use something you can hook into it and pull out, rather than screwdriver under it and pry out (cheesy aluminum cases)...
As far as a rebuild price, ya got me! I've been looking for another case cheap to rebuild myself to replace mine, which leaks at the halves. For now, I just keep refilling it...

Thanks alot Newyorkin! As for the rattling it sounds more metalic and I will check the timing. Its pretty loud if windows are open. Also I hear it in 2wd and 4hi.

    Hey no problem!
Does it sound kind of like shooting bb's at an empty tin can? This may sound really stupid, but I used to work for an oldies radio station, and the song "And then he kissed me" with that wierd percussion-and-snapping-your-fingers sound throughout the song, is the closest thing I've ever heard to ignition ping that wasn't actually ping...
It still may not be what's happening, but you made me remember that, so I thought I'd share.

I was also just thinking, check your clutch fan blades out for any sign of hitting the shroud. Maybe you have bad motor mounts that aren't showing any other symptoms and the motor stabilizes at around 15mph.

    Good luck!
