could you make your tie-rod out of say 1.5" solid bar and then just drill and tap the ends?? I think it would be super strong compared to DOM tube.

If I remember correctly, tubing should be stronger than a solid bar. The reason is the tubing has 4 walls (2x inner, 2x outer) to resist flex/damage, whereas solid bar only has 2.

Of course, adequate wall thickness plays into this as well.

3/16" DOM is quite a bit more bend-resistant than solid rod. It usually springs back a whole lot better than solid rod also.

Nope, DOM is MUCH stronger than solid round stock.

Pretty sure they'll go through the trunk of a cavalier from the inside out too...

I have the West TX OffRoad solid Alum. 7075 1.5" diameter tie rod on mine.

The steel shop I go to has 1.5" .375 wall DOM in stock. Slide some 1.75" .120 wall tube over it and you are in axle territory.
