Whats is the reason there is two different sizes. Smaller for 4:10 and down and bigger 4:56 and up? Is there a strength difference or something and what would the advantages of going to the bigger be as opposed to the smaller one? You can get any size of gears for both ones right?. Has anyone broke the smaller type of carrier and switched to the larger one?
 
There are two different ones because the pinion size changes depending on the ratio. For example, and 3.21 ratio (14 teeth) would have a much larger pinion gear than a 4.56 ratio (9 teeth). Therefore, the ring gear needs to spaced closer or further away from the pinion accordingly to mesh properly.

Some axle manufacturers choose to keep the ring gears similar thicknesses, and vary the 'offset' on the differential to suit. Other manufacturers just use one differential and vary the thickness of the ring gear depending on the ratio. The aftermarket tries to follow the latter method.

Yes, that's what's known as the 'thick' gears. There seems to be plenty of places to get them.

So strength factor is not a issue between the carriers then right?

Not that I'm aware of.

If you have a 4.10 and down carrier you can buy a thick gear if you want 4.56, 4.88, or 5.13's but if you have a 4.56 and up carrier you cannot buy any 4.11, 3.73, 3.24 gears to fit that carrier.
