ok I removed the flange from my old (green one) 203 to put on the one I want in my truck but the flange doesnt mate flush with the case. The Ujoint style works on both but the flange only goes flush with Tcase(green) it was removed from

What looks different to me is the seal ring or whatever its name is, is the difference or the groove in the flange piece.

Seems there is groove worn into the flange piece that goes into the Tcase shaft which is preventing it going in

Should I give it whack with a hammer?

Hopefully that will not leak. By pushing it hard you could have damaged the seal, unless you were turning as you push.
I would have at least smoothed it out a little so it doesn't wear out the good seal you have on this tcase.
The old one is all but gone, that is why it fits so easily

No, I just gave a slight twist and push and it went in. I really wasn't forceful at all. It went right into the green case it came from. The black one you can see the seal is newer
 
So what your saying is you’re not sure you were smart enough to make 3 kids?

That flange yoke looks like it may already have a speedi sleeve on it...

I would spend a few bucks and find a new one....that one is chewed up pretty good...

I looked for that flange and found nothing online used or new.
 
It slips over the outside diameter of the yoke
and creates a new seal surface for the seal to ride on. Look at yours closely and make sure there isn't one installed already.

What prevented it from going in is a ridge or groove worn in on the shaft. Ill take a and post

The black case which is going in my truck is from 1974 it appears

So that sleeve from rock auto goes over the flange piece with the grooves worn in?

I may have a good one, but I would try the one you have first, if it leaks then you can change it, it's not the worst thing to change in the truck
 
I'm pretty sure there is a speedi sleeve on it already....see that super thin ring that is seated up against the big washer looking thing on the flange yoke? that appears to be an old sleeve. Someone probably attempted to stop a leak in the past.

Worst case, cut/remove the old sleeve and install a new one...

Im going to run it as is... With all this work, Im not too worried about having to pull it in the future. problems coupled with solutions, bring confidence

To me the silver ring looks like part of the slinger/dust guard.
