Newly installed 464/205 10 spline combo. When driving, when I depress the clutch I hear a clunk and after I shift gears and start to let the clutch back out, once it engages again I hear the same clunk. Sounds like its coming underneath me. Would it be the coupled in the adaptor. That's what came to my mind. Any other options?

It definitely could be a combination of wear on the transmission output, drive sleeve and t-case input. Typical of that setup. My original, very well cared for 10 spline 465/205 setup was more than worn out at 150K or so. Replacing the sleeve was good enough to keep it sealed for a while, it definitely had some slop though.

The 10 spline connection just really isn't that durable. It sucks to have a pile of 10 spline NP203 inputs that are too worn to put in a case, rare parts that end up being no good.

i have one of those 203 inputs too. half of each tooth is missing compared to my good one.
when the 465/205 ones get worn, they make a pretty good clunk

I know, we have roughly a dozen sitting on the shelf and of those probably half aren't good enough to sell at all. There are more hanging around, but the odds of finding a 10 spline 203 input gear that's usable at all is 50/50 IME. When you can find them. Unfortunately it's one of those things that are both rare and extra rare in usable shape.

there are still some new ones around. i almost got one before i got the good one i have now.

i dont know about 205 inputs. are they available?

I got it for a pretty good deal for the whole setup so it's not to big of a waste but maybe my beat bet is to invest a little more into the later model with the 32 spline connector

I would take your t-case off and evaluate what's worn, the sleeve typically wears faster than anything.

The 4 speed output shaft, 205 input and sleeve are all available new. I bet replacing just the sleeve would get rid of a lot of it. And the 10 spline stuff doesn't necessarily wear all that bad, it took 30+ years and who knows how many miles to wear out!
