Dana 44 axle probs

Got a freind with a d44 in a toyota. Don't know the origins of the axle but it has been narrowed to waggy specs(low pinion). Hes got a doubler. Its locked with an aussie locker and he is running 38" swamper radials. He breaks it alot.

Problem is this, we have taken it apart several times to fix it, everything from the hub in that should have grease in it doesn't, just kind of a black goo. The wheel bearings seem fine (have been replaced once) everything appears to be correct and the hub doesn't get hot after driving it around, even with the hub locked in. It has been properly lubricated and packed everything to spec, and low and behold 2 weeks later its a black goo. No heat discoloration or anything.

Any ideas? As I said everything looks fine but something is definately wrong.
 
Is this after normal driving, or mudding? Is anything getting into the grease? Seems really weird. Was it a fullsize axle cut down? maybe they messed something up? Really strange.

Yah it was a full size axle cut down, we didn't do it PO did the axle, so as far as what method was used or if it was done correctly who knows.

And yes it is after normal driving my buddy hates mud.
 
do you have pic of said "black goo"?

A better descrition of said black goo, would be a dark gray jelly. I have seen similar type of goo in axles that have sat for years and years. Its almost rubbery in substance, I don't have any pics I will try to get some in the next couple of days.
 
Is the inner axle shaft seal missing, letting water in around the axle stub shaft and the spindle?

38s and a lot of torque will do that when is he breakin if while turning thats when mine let go but im stock t-case with the same locker and 35s
 
What kind of grease is being used? I would hope it is High Temp wheel bearing grease.

Yes we use the right grease.

could the spindle be slightly bent. I understand that with 38s super low gears and a locker he is going to break but its alot and then theres the grease problem too.
