Dana 60/44 conversion

Just putting this out there for those of you thinking about this swap. I bought my brackets from SKY off-road. Quality bracket and overall happy with the service. Before you do this swap make sure you have the correct brake lines because trucks and blazers after 1979 use a 3/8 brake Line bolt to caliper. Pre-1979 uses 7/16 so source the lines before you do the swap. I am trying to do this right now. I guess what the problem is when you call these companies for technical info on their product they have no clue. Also beaware you may have to recess the holes on your brake rotor cause the stud can crack the rotor. ( I have already cracked one pressing in studs just 2days ago). Called sky and they said use a different size stud but the number they gave me the stud just fell in the holes. Called them back and they said drill them out. It is getting very irritating that your spending hard money on products that the manufacturer knows nothing about. I’m good with my hands so I’ll make it happen but just don’t lean on companies for answers... it like asking a child why they made a mess!!!

Something I would like to add to this “whaa-burger and French cries” called Warn today to see if I could but the housing and actuator knob. The parts you see at the end of the hub that get destroyed. And they told me they “don’t sell parts”. That’s kinda stupid you have to buy an entire hub to get a plastic knob and Beauty ring.
 
What exactly are you doing? are you replacing a D44 with a D60? Or some mix of parts? The stud and rotor stuff is very straight forward as well as aftermarket brake hoses, I'm trying to figure out where the problem is coming from.

I’m putting 44brakes on a 60 so I can run 15wheels. I used the studs that came off the 60 but when I pressed them into the rotor they cracked the rotor hub. Fortunately I have known the parts guys since I was a kid and my father has gone to the same place since forever they warranted them and got me a new set. When I got the new set I called sky and they had no answers. The brake line issue is that the 44 clipper is from a pre 79 Gm axle. It has a 7/16 banjo bolt. My 84 uses a 10mm(thanks frankin5). So I had to call around and was asking different companies what size the banjo hole was. The kept saying 3/8 but said it would fit on a 76’ caliber which is wrong. Just called ORD and they knew exactly what I needed and was talking about. My complaint was people selling stuff they have no idea how it works or any answers to questions while using the parts they sell.

I think most folks use a Dorman #610-301 stud on that conversion.

Your right.... I was more or less just whining.... front axle swap was supposed to go in easier then the rear (or so I thought)and I have had a problem at every turn.

if it isn't stock then plan for a bit of a fight. . . or if you live in the rust belt of the north .

and your first post had me all mixed up with missing info you later made clear .

you could have prob turned down the heads of the stock 60 studs to the size of the rotor hole thats machined out for the 3/4 ton rotors studs .

and or just got rims with a 2.5" backspace and bolted them on the stock 60 and 60 brakes .
 
Was pretty common to grind the 60 caliper to run 15” wheels at one point
 
I was gonna run the stock brakes a grind down the calipers but the 44braket seemed like a good idea but it’s been a little bit of a headache. I am running Bart 15x8 super truckers with 3” backspace with 35x12.50x15 BF KO2 tires. I would like to post pics but i can’t.

I ran 15x8 with 2.5” backspace and cleared d60 calipers. Personally I’d be wanting the larger brakes

Dana 44 brake is 12.50 diameter and 1.2” thick. Dana 60 is 12.87”diameter and 1.54 “ thick. Dana 60 has bigger caliper and probably applies more pressure but has about the same size rotor.
 
Are you using the older D44 calipers because you already had them, or did you buy them new for this project? Reason for the question is you could have just gotten calipers for a newer 10-bolt and not deal with changing the hoses.

I bought new calipers from and older model year because that what was recommended from Sky off-road. I guess I never even thought to see if my 10bolt calipers would have fit since the 44 and 10 bolt are near the same
 
i ran 15" 3" backspace and ground the calipers and brackets and there was a lot left to not fell scared in the end like guys do on the 4.25 or deeper backspace grinding .

you should have done more reading and asking questions before this purchase . . just saying . you now down graded caliper size / rotor size / and tons of work also .
