dana 60 knuckle problem

The tapperd holes were the tie rod connects is oveled out on both of my knuckles. Is there a way I can fix it? Or do I have to spend $400-$500 on new knuckles?

I am almost certain he is having problems with the Tie Rod End hole in the knuckle, drilling out will acomplish nothing.

You can drill it out to 3/4" and run heims (not the best for the street and longevity), send it out to be brazed up and re-reamed (I don't think brazing will give the original hardness of a factory drill though) or go hi-steer (this is what I would do). Be careful as some highsteer arms (most) are normal mild steel and waller out just as easy (if not easier) leading to shearing of the TRE.
 
Where do you run into a problem with high steer and your axle being moved forward? Pitman arm clearance or draglink to tie rod clearance? Either one can be solved by moving the tierod behind the axle with the double high steer arms..

I think it is tierod end to draglink clearance. I don't think it will work behind the axle. I think the tie rod would be laying on my springs.
 
With the added height of the zero rate, that could be a problem with behind the axle mounting.

Sounds like I just need new knuckles, or run high steer with full hydraulic steering.:dunno: Would like to do this the cheapest way though.
