Full Time 4WD to Manual Hubs

Got rid of the full time hub set up on my 75’ K20 and installed Warn Premium manual hubs. I had to change spindles to the big bearing and got new hubs too. This isn’t fitting together quite right and was hoping someone had done this before and can explain what needs to change and happen to do this conversion. If i typed out everything i did it would be a big wall of text that no one would read. Im hoping that if someone shares their experience i can find what went wrong with mine. Thank you in advance.

Big bearing spindles from a 78’
New hubs that sit in the rotors for the new spindles.
New rotors for a 75’ (i think, i can’t remember if i got ones for a 78’) that seem to be to thick for the new calipers that are jb6.
I reused the caliper mounting bracket.

Its like the hub/rotor wont push onto the spindle properly and it it sits out to far by about 1/4”. I really had to force it on there to get enough thread for the wheel nuts to go on and there isn’t enough axel stub shaft sticking out to use the snap ring to sit in the grove on the axel stub. Maybe thats not needed with this set up anyway? I just have the big slip ring that pops into the outer hub holding the warn hubs in.

Any advice is appreciated.

I will start with what I know.
If you switched from small bearing spindle to big bearing, the shaft will not be riding on the inner needle bearing in the spindle and might wobble.
A matching set of bigger shafts are recommended, and I can't remember exactly but I think the position of the Grove for the c clip at the end of the shaft is different.
Did you grab the shaft from the u joint area and push it out to get the the stub out to reach the groove?
It can move in and out a little and you need to secure the end of the shaft because if not, the ujoint will not center properly while turning and bind and break, ask how I know.
Now I don't think the mounting bracket is different so it shouldn't be the problem.
I have used brackets from different years and never saw a problem from that
 
I just took one side apart to really have a good look at things. It seems as though the wheel bearing dont fit on the spindle. Like the bigger wheel bearing id just a tad to small to slide over the spindle all the way. Does this sound familiar to anyone?

Are you sure you got matching parts?

This is sound advice. Thank you. Ill check this. I used a yukon set of axles (inner and outer with super joints. The Axel seems to fit in the spindle nicely but ill double check. The fitment issue is the hub with wheel bearings fitting onto the Spindle. By it not sliding all the way on (to tight of a fit) the end of the axel shaft doesn’t stick out far enough with the manual hubs in to then secure the snap ring. Theres a lot going on here and im struggling to convey the situation clearly and concisely without over typing and confusing things.

It should slip on pretty easily.
Sometimes it takes a slight tap with a rubber mallet but it should be loose enough that you you can pull it out.
Could the rubber seal be still stiff and letting you push it all the way in?
Did you grease everything so it slips on easier?

This would answer everything if there are different size wheel bearings. Im 100% sure the bearing is the hang up. With everything taken off the axel i test fit the hub over the spindle and the bearing is getting severely stuck on the spindle. I bought the wheel bearings from OffRoad design and they sell one kind of wheel bearings for the danna 44. There is no “big bearing” or “small bearing” option. That being said, if i had a miss match of bearing and hub then there is no way the race would have fit either way. Its almost like tolerances are stacking. The spindle is to big and the bearing to small.

Im pretty sure the parts match. I ordered big bearing spindles and big bearing hubs. Each from a different online vendor. Torque King for hubs and Vivid Racing for spindles. But ya, everything is greased well.
 
Both bearings. The outer (small) fits perfectly however the inner (large) is to small. Would you say bad spindles?
