NP205 front seal keeps failing?

I doubt you’re building pressure in the trans or tcase but here is one more oddball thing to check that can cause front seals to leak repeatedly. I learned this one the hard way on my K10 after swapping the transfercase to a round pattern 205 with the later model flat flange front driveshaft like you have. As it turns out there are nubs on the CV that need to be trimmed down, especially on lifted trucks. When these nubs aren’t trimmed down it causes the shaft to bind up resulting in front seal damage as well as pulling the yoke nut loose. After I fixed the K10 I also did the Suburban, which I got good pictures of the nubs that need to be trimmed. Just one more thing to check. The interesting thing was there was no vibration or noise (until the u-joints pulled apart) but the first tell tail sign was the front seal was leaking even in 2hi with the hubs unlocked as the shaft still rotates slightly.

This is when the K10 front shaft tried to commit suicide last summer on the trail during our annual desert trip because of those nubs bottoming out. I first noticed the front seal leaking then after a few hundred miles in the dirt the CV u-joints started pulling apart. At camp I pulled the front shaft out and found it was obvious as to why all this as happening. Spend all afternoon with a hand file clearancing the CV. It still leaked some until I got home and replaced the front seal.

What does the 4500/205 use for a seal between the trans/tcase? If that's bad, you could be overfilling the tcase with oil from the 4500. I had that happen to me on a T400/205. Made a hell of a mess out the 205.
 
The dodge NV4500 had a seal in the tail housing, but it had to be removed because it interferes with the splined coupler for the 205. The transfer case input seal is the only thing that separates the oil now
