So my 208 will not go into 4wd with out the transmission being in park. Try in neutral and it just grinds and pops out. When in park, it goes in 4Hi no problem and stays there no problem. But when i put it in 4Lo, most of the time it pops out when i put it back in gear. but when it does stay in 4Lo it will pop out when under high stress. Tried adjusting my linkage all the way in both directions and everything in between. what could be the problem here?!:dunno:
 
Sounds like it's not getting fully engaged. Any loose linkage parts that would allow the lever to be in the 4hi position but not fully engage the internal mechanism? I think it's a shift fork but the only time I saw the inside of one is when it was forcefully ejected.

I'm thinking maybe a bad pivot point or something. Those tcases have the pivot attached to the floor.
 
Drop the linkage and use a pair of channel locks to engage 4 lo from underneath the truck. Crank it back up and see if the problem still happens....

If that fixes it,,,then look at the linkages...

If it doesn't ....it's internal in the case...

In neutral, the output of an automatic transmission will spin if there is no load. In park, its locked.
I see this all the time with my 205 when using my winch. The winch is a PTO running off the transfer case.
To use it to pull someone out, I engage the PTO, and put the transfer case in neutral.
Then drop the auto into drive.
When I get through, I can take the PTO out of gear with the auto in neutral, but I cannot get the transfer case to go into gear without grinding.

Also, I cannot get into park until I turn the engine off because the parking pawl just bounces due to the spinning output shaft.
 
This is sort of a ghetto method of doing it, but you can put it in neutral, then pop it into reverse. Due to the laws of calculus and common sense, it must at some point stop to be reversed. While you're doing this, ease the transfer case into gear. Not the best, but if you have a feel for it and can float it into gear it works.
 
The popping out under stress is a sure sign the t-case needs a rebuild. The plastic pads on the shift forks in the case wear out. It's fairly common. Mine was worn to the point it would pop out of gear (2hi) just driving down the street.

As for putting it into 4hi/2hi, I've found the best method is with the hubs already locked in, trans in D, and truck rolling. Anywhere from 5-35 mph (shift on the fly). With the hubs locked in and the truck rolling, this causes both the front and rear shaft (as well as the t-case internals) to be spinning at the same speed, so when you pull the lever, it just drops right in.

4lo can be a little trickier but I've found it best to have the truck stopped and trans in Park to prevent the output shaft from spinning and causing the grinding.
 
We used a bungee cord before to hold it in gear. But in the end the case needs pulled and rebuilt.
