np208 seals blown out

My 208 puked on me during my front diff break-in. Never ran 4hi at high speed before. Went maybe 4 miles at 45 mph and I heard a whine as I slowed down in the parking lot. Jumped out to take look and fluid was pouring out.I let everything cool down and checked the fluid, when I removed the plug it it poured out a good bit. This had me puzzled since I always fill it to the fill hole. Still don't know what happened there but the case seems to work fine.

Sounds to me like your t-case input seal is bad allowing the trans fluid to overfill the t-case (common problem if the seals are old).

Did'nt know that could happen. Hmm.. time for new seals then. After removing the TC is the seal external or does it have to be disassembled? Good time to fix the stripped threads in one of the tranny to TC bolts.

You just have to carefully pry the old seal out and then reinstall a new seal (nothing to remove in order to do the job other than the t-case itself).
 
If it helps any:

a. Check fluid level in transfer case.
Fluid should be approximately 1/4" (6.4
mm) below the edge of the filler plug
hole. If low, fill with DEXRON II fluid.

Change fluid by removing drain plug and
allowing fluid to drain, then refill with new
Dexron II fluid. Transfer service capacity
is 5.0 quarts (5.7 L).

While I've got the TC removed to replace the seal I would like to also replace the bushing at the output. I had researched a long time ago as I have a slight vibe at a certain speed and replacing it could help. I run a cv shaft and still have the vibe
 
I replaced the front output seal but I have an issue with the rear. I pulled the bushing and the new one is to small. It easly slides in and would fall through if I let it go. The old one was tight and there is no wear under it like one had been loose and wore the housing. I went to two other parts stores with the output housing and no one has a bushing that fits right. I'm going to stop by a trans shop tomorrow after work to see what they can do. Has anyone ran into this before?
 
Pretty sure I have seen that exact same problem discussed here before.
Not a clue as to who or when, but it was in the last year or so.

Hopefully whoever it was either that had the problem or the one who figured out what was wrong will jump in.

I will do some searching. If you don't hear from anybody by tomorrow, try starting a specific thread to get their attention.
 
Got it all put back together tonight. Went to a trans shop, took the rear housingand I told them the issue and they walked off and brought the exact bushing I needed. They said the seal and bushing set I bought was most likely for the 4 speed trans. If any of you utah people needs trans or tcase help look up Six States. Great people and they know what they are doing. Thanx again for the help.
