I'm thinking of replacing the gas tanks (both 16 gal.) with the 20 gal tanks out of JCWhitney or LMC.

1. Could there be fit problems with these? (the truck is a single cab, long bed)

2. Has anyone ever done this? (just a part swap?)

3. Are there better options for a tank that still uses the 0-90 ohm sending units? (i.e. stronger tanks/ better material)

You'll need the different mounting brackets and filler necks, but i can see no reason that you couldn't be able to do it. I had to replcae the tank on my K-10 long bed, and thought I had a 16, since when the gauge read 'E', it would take around 16 gal to fill it. Well, found out that the tank was actually a 20, once I brought the new 16 home and set it by the truck. There's plenty of room under there obviously, so your desire to put the larger tank should be do-able.

My dad just bought 20gal tanks and senders from JC Whitney. Both Whitney and LMC are selling Spectra tanks, and they appear to be good units.

Not sure what better you could go with. Probably plastic tanks out there, don't really see the benefit myself unless you expect rust to be a real problem.
