Tie rod end question

image.jpeg my tie rods castle nuts decided to rattle loose from the knuckle. When I put another castle nut on I was reminded of why I didn't put cotter pins in the first time. How would I remedy this issue? Thank you!

The way to repair would be to drill it out oversize and put in a tapered insert. But for now, put a thick enough washer under the nut so the cotter pin can be used
 
I've seen this on various vehicles where one TRE needs a washer and the next one doesn't, so I just run with a washer when needed. I've never seen one as far off as that, though, so be sure that really is the right TRE for the application. It looks like the short-body ORD part to me. The TRE and DLE have the same taper but a different depth, so your scenario could occur when putting a TRE in a hole reamed for DLE. Some people have all of the holes set to the same size so they only have 2 part numbers for ends.
 
The rust on the threads says it's been on there for a while. Hopefully sitting more than driven.

Ithe seems to be the wrong boot for that end, but that doesn't mean it's the right boot for whatever end is supposed to be there.
 
don't know where i bought the TR ends but i know i bought them and had them welded to the tube. They came with those boots. it has been sitting for a while...not wheeling. I wanted to get all these little things fixed before i went out into the world. its a dana 60 axle. noting special other than being rebuilt and cleaned up before installation. the steering arms came with it when i bought the axle used and were originally made to steer it from behind the axle ( large lift and over the leaf springs). but now looking at it, the steering isn't an issue. These are the tie rods from knuckle to knuckle. So they are factory dana 60. i don't know if they are bored out but it feels tight when the TRE goes in the hole and no slop when tightened. ( gawd that sounds like a bad porn). So, guess ill go buy two more and hopefully those will fit better and grab the cover pins correctly.
