Just a shot in the dark here but isnt all the output/input **** 27 or 32 spline? And wouldnt the 205 being a 1 ton case make it 32 spline?
205 all the same basic strength . but 10 and 27 spline small input got small bearing . the short and long input 32 spline from th400/later 465 versions got bigger beearing to match the bigger input gear.
the case is just bored out a big bigger were the input bearing goes is all.

Don't forget Ford which is 31 spline.Not sure if you're saying all 205 input gears are similar in strength, that is far from the truth.
There are four versions of the 205 input gears that used drive sleeves, of those, these three are similar in strength:
10 spline ('84 and older SM465)
27 spline (TH350)
23 spline (most Dodge)
The fourth came in '89-93 Dodge Cummins trucks behind the Getrag 5 speed manual and is far stronger than the aforementioned gears, larger/stronger in fact than the 32 spline connection.
I'm aware of that but was clarifying all the different spline counts that were offered for the 205's.the 31 spline ford version doesn't use a drive sleeve...
