Use a stick if you can it will be stronger unless you can get a mig that will burn real hot. Weld everything on the inside like a big ball. It works just fine. Mine is a DD and yes the Tire wear is quick and but it is evan and has slowed down it seems. Soon as I can I will up grade To something less tire chewing but is I ever have a trailer queen or a semi street I'll break out the sticks again.

What's supposed to be so bad about a Detroit? I always hear people bagging on them and other lockers but man, mine have been great on the street.

If the choice is between a welded diff and a spool......then hands down go for a welded diff. Absolutely no reason to spend the $$ on the spool as it offers zero advantages over a welded diff (assuming it is done half-way right). My diff was welded with a normal 220V MIG, no torches to pre-heat it and no special cooling, and it's survived for years now with no issues under 38's and now 40's...I've snapped 2 and twisted 1 30-spline D60 stub, and broke a necked-down D60 inner shaft just to let you know how the truck is used.

Handling on the street has never been an issue, the only downside vs. a Detroit is tire wear.

totally agreed with 6.2blazer. I daily drive a welded D80 with a hair better than 500 horse. No issues to date. Yes hard on tires, but I also beat the snot out if it regularly. I'm ok with that.
