Went and messed around with the project today and got some answers I was looking for. Firstly I called GM performance parts and got a straight answer on which header flanges to use for the 502ramjet head port design (it was the round flanges) I was always of the opinion that my heads had a square port.... All the literature said I had oval ports (try finding an oval port flange?) Upon closer inspection the port is more or less flat on the bottom and round on the top.
As to my -5AN fuel return fitting dilemna, the story gets even weirder. While the book says it has a -5AN fitting for the return, the bag of engine goodies contain two bent lines, 1 that was 3/8 and one that was 5/16 and the ends were some kind of female flare connection like you would find on your trans cooler lines.
Got some of my handmade header parts coming from Jegs as we speak, I really wanted to build these out of stainless, but my wallet can only bear the mild steel version. I am very excited to craft the most kick ass set of custom headers for my project. I will take the headers outside the frame rails, tie into some real trick merge collectors and from there a set of Magnaflow 4" round straight through mufflers with 3 1/2" turndowns after the muffler.
One of the worst things I tried to do on this entire project was attempt to utilize a set of Hooker Super Comp Shorty headers (when I called Hooker, they didn't even pause when saying their Shorty Super Comp would eat 50hp) I started making terrible decisions in order to try and make something lame work and almost had some super ghetto fab to show for it. So glad I stopped where I was at and decided to custom make an entire set of headers.

I am going to browse through what they have until I find the piece I need.
