89 Blazer w/241c TC leaking out of front driveshaft output

Help! I swapped out my 208 with the 241c when the chain went bad (300k miles). This has been a 3 month ordeal of a leak we can't fix. I have sealed and resealed everything. Took it out and to my transmission shop I use. One case half had a hairline crack at the front output seal. Changed that half and freshened up the TC. We put it back in, same thing. Took the truck to the trans shop and they had it for 3 weeks and couldn't find anything wrong. They drove it and drove it on the street and it didn't leak a drop. I told them to take it on the freeway but I don't think they drove it far enough to get it hot for it to leak. It doesn't leak sitting still - only when driving it on the freeway for a few miles at 65 mph and up. I picked it up from the shop Friday and it's about 20 miles to my house and it was leaking the same as before. I am about to give up and go back to the 208. Anyone have this happen and figured it out?
 
We had a front driveshaft that was difficult to slip. It caused the case halves to flex and cause a leak that with the wind seemed to get everywhere and make it appear to be a front shaft seal leak.
 
The crazy thing is the old TC didn't leak a drop, not even a weep. Same driveshaft. It was immediate when I put the 241 in. I'm not a quitter but this has been going on since March - I just wanna drive it :(
 
This may be a long shot, but what kind of shape is the vent in? If they get clogged, that can cause fluid to push out the seals when it gets hot. Might want to check for overfilling, too-most people put too much ATF in, which can result in fluid puking out of the vent when hot.
 
I will suggest looking at the vent fitting in the case housing. It is swedged in, and likes to become loose. The planetary throws a lot if oil around, so maybe the vent is leaking and it runs down the case.
 
Or coming out the front seal, sometimes the seal is good but there is a groove worn into the yoke
 
You should just give me the K5 and stop worrying about it......Anna would kill me if we have another squarebody right now.

This may be a long shot, but what kind of shape is the vent in? If they get clogged, that can cause fluid to push out the seals when it gets hot. Might want to check for overfilling, too-most people put too much ATF in, which can result in fluid puking out of the vent when hot.

Where is the vent? I tried to get under there today to look but it's 109 out and the asphalt has no mercy :) The trans shop checked for over filling (which it was a lot, my driveway is sloped) and they drained it for me.

It's not actually coming from the seal - it's coming around the seal if that makes sense? That's what makes me think the other half has a crack - or that vent issue possibly pushing it out that way?

She did tell me that yesterday LOL. This is holding up getting her painted.

Was silicone used on the splines for the yoke? They can leak there if not.

Otherwise, the vent or a groove in the yoke are likely culprits.

Tried that. Didn't make a difference at all. It's not leaking like that. It's coming from around the seal, not through it down the shaft if that makes sense?

It could be. I can't bend my neck like that to see exactly but it's dripping from the lip of the flange if that makes sense? Not sure if pressure would make it leak there or down through the seal around the shaft, which it doesn't.
 
Then it's either leaking around the OD of the seal (you can use silicone on the OD of the seal to avoid that) or the case is cracked
 
Soooo, we have come to the conclusion that the TC is not venting the pressure as it should. I found the vent at the top and the only thing on it is a piece of hose, almost like fuel hose, with nothing on the end. The end of that hose is completely dry as is the top of the TC, so nothing is coming out of there. The vent tube is also loose in the case (but that may be normal?) Anyone know if the vent tube can become clogged inside the case? If not, is there another thought on why the case isn't relieving the pressure as it should and sending it out through the front output shaft area?

A very kind and generous friend of mine dropped a 208 at my house yesterday, but I don't want to give up on the 241C without a fight LOL.
