Np241c front output rubber seal and washer

Hello, so my transfer case was leaking around the front output flange area so I bought a seal and went to work. Turns out the seal was ok.

The big nut that holds the flange on was loose (still reaping the "benefits" of taking it to a shop...long story short they broke my tcase and replaced it with a leaky one). I also noticed the rubber "star" seal is a little chewed up, but not too bad. There was also no washer.

Is there a replacement star seal? Is there anything special about the washer? I need to pick one up. If there is no seal replacement available, I might just put some black rtv on either side to help seal it. Any tips, knowledge, or advice is appreciated.

Don't use the rubber washer deal, put RTV on the splines.

Have you done that? It seems like the wiggle room would cause it to come off the splines.

I RTV the splines on every offroad thing I assemble. Its pretty standard practice and works so well if you clean things properly it will literally glue the yoke to the shaft.

So that extra tiny gap where the seal was won't matter? I assume the nut will still have enough threads to tighten ok? Thanks

Oh nevermind, I had a misconception about how it goes together. Duh. I just need to rtv where the flange sits on the shaft.

I do the spline too but yes you arent wrong.

I ended up putting the rtv on the first 3/4 inches of the flange splines closest to the end where the nut goes, then slid the flange over. I then smeared rtv around the shaft and flange under the nut and tightened it down. Hopefully it holds...seems like it should.

I reused the rubber star thing on mine, and smeared rtv on it before installing... Had to Pull the front driveshaft a few weeks ago (about a year after the case went in) and i was greeted with a few spoon fulls of atf... Wish i had ditched the rubber deal and just siliconed the crap out of everything. I might do that after my clutch goes back in.

Thinking about it, I wonder if it would be just as effective to rtv under the nut where it mates to the flange and maybe the end of the threads after the nut is tightened.

You could probably just "make" that rubber washer out of RTV...fill the cavity full of RTV until it was higher than the flat surface the washer sits against, and tighten it up. It's what, 1/8" or so of area that washer takes up?

Glad this thread came up before I bolted up the flanges on my 241!
