allison 1000 to np205 ( I cant...heres the link) ??

A passenger drop GM NP241 would bolt to the Allison, unfortunately there isn't a reasonable way to make the splines match up. New Process made a gear cut change in mid 94 to their planet gear setups, they do not interchange. All passenger drop NP241's are older than 94 and all 29 spline inputs are newer, so there really isn't a reasonable way to make that work.

As for strength, the NP241 does have 32 spline outputs (like the strongest 205 setup) but it's chain and case are the weak link in that case for sure.

There definitely are a handful of guys that break 32 spline 205 outputs with 1000hp diesels in truck pulls etc. and they have been switching to NP271 cases because they use a HUGE rear output shaft. They are burly cases, but I have yet to see anyone use those cases in a truck that really put a lot of stress to the front axle (they're still 32 spline front outputs, plus all 271's are driver's side front output).

Again, the passenger side NP241's are all 94 and older and all of the 29 spline inputs are newer, they are a different gear cut and they don't interchange. You'd have to change the ring gear as well as the planets and input.

Technically, you could pull the ring gear from the earlier case and replace it with one from a later one, but that take VERY special pulling and pressing equipment that I'm not sure is commercially available, that part is considered "non-servicable" by dealerships etc.

So you are saying it's possible but not worth the effort.
Unless one is dead set on getting a 241 in there just stick with a later model case.

Removing and re-installing that planetary ring gear is very hard, probably possible, but very, very tough. New Process installed those in a way that was meant to be permanent.

Any passenger drop case behind an Allison 1000 requires tons of custom machine work ($$$) or money for a gear box outright. We can build our Magnum box to bolt directly to a 4WD Allison and the passenger drop 205, but that 4 speed option isn't as cheap as the 241 (that doesn't work) that was previously mentioned.

You can use an NP205 that was used behind a Getrag 360 behind 89-93 Cummins Equipped Dodge trucks (rare and expensive, 29 spline) but you'll still need a custom adapter (Destroked used to make one but I don't think they do any more, they used to be ~$900).
 
would it be easier to use a drivers drop case and front axle:dunno:
 
I did not know about the change in gear sets for the 241! Learned something new today! My truck is a 95 so it was a direct swap to put the 29 spline input from the 261 in.
