Yes, I mean I would love a D60 like any guy would but if KTM can survive on a 10 bolt then I'm in and I bet he pushes it harder then me.

Just stick to 35s and you should be okay.
Break your 10 bolt and then move up to Dana 60. I went through the same thing when I regeared. Thought maybe I should swap my Dana 60 rear for a 14BFF, but it was extra money, time, a shave kit to get similar clearance, etc. If I break the 60, then I'll swap, if not then I saved a bunch of money and effort.
How tight should the brackets fit on the axle? On the passenger side it sits flat on the u bolt plate but sticks around a 1/4 off the C. The driver side fits a bit better but has the same issue.
Some grinding for fitment is normal, GM changed the profile of the diff casting and the c's a little through the years. I would try to avoid filling 1/4" gap if possible, if that means ovaling the tubing for the u-bolt, I wouldn't consider that a problem at all.

What I figured and being a 91 axle I'm sure it's different. By tubing do you mean the bracket or the actual housing of the diff?
I would assume that modifying the bracket makes more sense but you'll have to evaluate that.
