'89 R3500 Crew Cab 2wd to 4wd conversion & beyond

Started out with 2wd TBI350 with SM465 to current 4wd with 454, 700r4, NP241
I mostly finished up my permanent tcase shifter mount. I used a scrap piece of 3/16" aluminum plate that was almost the perfect size. There are rivet nuts recessed into the plate using a 1/2" drill bit.

I bent up an angled piece so that the cables will clear under the console. I also liked the angle as far as operating the levers. I slotted the angle piece so that I can move forward or backward some. There's about 1" of travel.

I cut spreader bars to put under the bolts so that loosing the material for the slots didn't make the piece to flimsy.

You can also see I cut another piece of aluminum that fit around the rivet nuts for the shifter. I wanted to spread out the clamping force and also help keep the angled piece rigid.

There are rivet nuts in the 1" square tube so the plate can be easily removed. You can also see 4 more rivet nuts for my second set of up cup holders in addition to the set that bolts to the console.

I don't know what I did before I had the rivet nut tool.
 
I changed the way I have the PCV plumbed after reading about it some. What I had:

I read that one down side to dumping it in a runner is that you can end up with those plugs fouling up sooner.

So I move it to the throttle body.

Used a new factory AC Delco hose. It's maybe 1/4" or 1/2" too long, but it works.
 
Cup holders are in! Most important part of the project.

The black one looks janky because I made it with layers of 1/2" thick LDF board. It's spoil board left over from our CNC machine so it has grooves and gaps. However it looks, it has worked great for cup holders all the way back to the old K5. Made it to fit the big Gatoraid bottles and travel mugs with handles.

Unfortunately, I understand. Try driving a sweet KW W900L with all the controls as you want, then NOT to something similar to your personal ride.
But we will be delighted to give you a bunch of crap about it!

Actually thought the dimpled holes would be good for rigidity since it's relatively thin aluminum and the screws are so far away. I used the screw holes from the temporary shifter mount so they don't really spread the load much. Don't figure it's a big concern for a couple of non-essential panels.
 
I'm trying to convince myself I need to by a cordless shop vac so I can vacuum up all the aluminum chips......

Still marveling at the improvement from the 454. No way the old 350 could pull the camper as well. For what it's worth, the truck is an 89 and he camper is a 79. The camper should weight around 4000-4500lbs. I don't even have a trailer brake controller yet and it did a good job stopping the trailer. Might be partly because I'm used to driving the 66 with all drum brakes.

At first the rearend was swaying more than I liked but I remembered I keep the tire pressure low for normal driving/load. After I put 40psi in the rear tires, it felt a lot better. Nice to have my own portable air station.

Based on the way the truck was idling today, I kinda think my PCV valve worked incorrectly or the AN connection was leaking. It was idling significantly smoother after I changed the PCV setup earlier this week (see above).

The 4l80e pulled great. I tweaked the shift table a little and I'm much happier with the shift points. I think I will set up a little more aggressive table for towing; I'd like it to hold the shift a tad longer yet. Granted it was only 75° today, but the trans ran cool. Steady cruise on the highway it was 155 to 160, once I got into stop and go in town (which is 0 to 45mph with 2 to 4 blocks between lights) it was heating up to 170.

Yes driving through Greeley frustrates me extremely because they seem to have the lights poorly timed. There are 8 lights in a 3 mile stretch of US highway and I'm doing good if I get 2 green lights. Feel like it's a constant drag race form one light to the next.
 
You ever going to give that thing a coat of paint, or a wrap or something?
 
Not likely. I have been meaning to get all the scraped off paint touched up with white paint. Part of the problem is the previous owner did a rattle-can paint job and I don't think that makes a good base coat. I'm not really hyped about removing that paint first.
