So, the spring pins (one of them, at least) is too large to fit into the axle? Are both spring pins the same size head? Is there dirt/rust/other buildup in the holes?
I know I had to dig a bunch of crud out of my pass side spring mount on the top of my axle when I swapped in the lift springs.

Now that I have been thinking about it, I broke a center pin on my drivers side last year, and it may have wallowed out the hole. It is still round, but this could be an explanation for different sizes. I cleaned out the passenger side with a 1/2 drill bit to make sure there was no rust or junk.
Did you try just pulling it in with the u-bolts?

No I haven't. It was getting late last night when I was looking at it so I haven't tried too much at this point. Might be worth a shot but If I have to cut the bolts down to fit a socket I'd rather do it with everything together right.
Just got off the phone with ord. Said this is very common. two solutions drill the hole or grind the head. Apparently it varies greatly by center pin manufacturer. Was advised not to swap pins because of the amount of leaves in the ord pack.

So I have been thinking about doing the xj shaft upgrade while I have everything else going on. I had no luck with the two junk yards I called. This is the best deal I could find online.

How soon do you need one? I'm sure I'll end up at my local yard within a week or so, they charge 12 or 15 for a shaft, I could grab one for you and stick it in a flat rate box if you want, just let me know.
The yards I frequent are packed with them !! I would bet that there are generally 10-15 of them at any given time.
Haha the yard near me only has like 15-20 cars. They are constantly stripping and crushing and rarely hang onto anything.
Do you need to go to the junk yard anyways? If not I don't mind ordering one, plus I'd get new u joints.
I also got that other spring in. Dremeled and filed the pin.

At 50 lb ft does the knuckle still turn L/R easily by hand? Is the upper BJ stud properly fit into the nut? Can you then install the nut on the top BJ stud?
I believe the top BJ nut can tighten on to that adjuster nut as that is what is seated on the tapered stud. The nut doesn't have to contact the knuckle to tighten properly. IIRC that is the reason for the adjuster nut, because of manufacturing variances between the inner C and outer knuckle.

Maybe the ball joint isn't all the way in there good? Hard to know without looking at it. Maybe you should press it out and have a good look at it? 
I started another thread on this in the garage to try to get a little more attention.
