If his 80 205 was behind a 465 it's 10 spline...TH350 is 27 and TH400 would be 32. Not sure what tranny his 205 was behind, I must have missed that part?

You are right Rene.... the 465/208 is round patern I can see that when I looked under the new truck. My 205 is behind the turbo 400, yeah I guess that won't work.

I wouldn't be scared of the 208, or a 241. Both have much deeper low range, are easy and cheap to find, and can take a ton of power. Where they can be fragile is if you bonk one on a rock or something.
Common enough for shift fork wear issues on the 208's. Could be it wasn't engaging properly. They're pretty easy to take apart and have a better look at. Aside from chain wear/stretch, and shift fork wear there isn't much to go wrong with them. The planetary is pretty bullet proof.
