Finally got a chance to open the doubler up today. Initial plan was to repair the leak at the trans tail housing, new input shaft seal in the 203 section, drill and tap it for a drain plug. (No idea why I didn't do that in 2018!) Then I was just going to check bolts and put it back together.
Well I discovered that the 205 mounting nuts were loose at the doubler plate and it was seeping a little oil. Pulled it off and found the splines very worn on the shaft as well as the input gear in the 205.

The 203 box had pretty bad oil because of ATF and metal when I pulled the PTO cover to look and clean inside. Rolling the shafts didn't sound good either. Odd, it never sounded badly in the truck.
I also knew of an incident with the previous owner on this doubler which made me suspicious of a leak in the case. I found that it was definitely cracked from an impact. I already have a spare range case sitting, so this is just more time than I was anticipating.
I wasn't planning on going into the 205, but hopefully the parts will be on the shelf at ORD. If out of stock Monday morning, it could be a big problem for BB23 plans.
I don't really have any extra time, but i guess that i should drive up to ORD with the spare 205 as trade towards new parts. Might even take the one out of the old '72 K5 as well. Kinda hate to make that SM465 an orphan, but haven't sold it or used it in 5 years.
