I had a chance to drive another 150 miles on it over the weekend and learn a bit more about the new engine.

First off, it runs like a champ! 2 wheelers isn't much weight but with the old engine it was enough to know it was there. The 6.0 pulled like I didn't even have a trailer. When I get a chance I'll have to try something heavier to see how that goes. Anyway, I was able to cruise down the highway at 80mph into a decent headwind no problem at all. :waytogo:

I also learned that I may be changing mufflers at some point. :( Anything over about 2400 rpms produces a pretty healthy drone. It makes highway driving a lot less enjoyable. I'll have to see if it's any better once the weather warms up enough to run topless. Also I still need to regear it in order to use 5th gear while towing so that may change things as well.

Lastly, I learned that exhaust temps coming out of a cat are a LOT hotter than my old exhaust system.

I burnt up my mudflap and also melted a hole in my poly fuel tank. :doah: I was able to use some goop to patch the tank and cover it with heat tape but it sure sucked. I'll have to drop the tank and come up with a more permanent solution this week.

... and still have to fix my transfer case... /sigh

Or just a tbi k5 tank and swap in a pump with enough flow/pressure. The pumps fit in the stock tbi sending unit and the tbi tanks are baffled

Boyd Welding aluminum take has better baffling than an OEM type take, just a lot more expensive. My C10 tank is nice (boyd) but my TBI tank in the blazer is meh. It literally has a pie tin at the bottom for baffling. lol Whatever, it's been working.

Sorry to hear about the muffler. 2400 rpm hmmmm. Were you able to keep the tow/haul mode?

I dunno.... If the exhaust is hot enough to melt a plastic tank, it's hot enough to cook an aluminum tank full of fuel too.

Maybe a well placed heat-shield is the way to go on that one.

If there was room underneath, you could sneak a resonator in before the current muffler to kill that highway drone. Most modern cars use both.

that's true, both trucks have 50 series mufflers AND cats. Not sure about a resonator but the cats probably help.

Well, tbh, they aren't much of anything lol. Barely deserving of the name. Just some plastic things to pass inspection. Of course I now have it registered as a classic so I could remove them I guess.

As to all the suggestions on the tank, if I have to get a new one I'll be trying to get a steel tank set up for an internal fuel pump for sure. If a tbi tank will fit (I was under the impression that they wouldn't fit in a 1st gen frame? :dunno: ) then I will go with that for sure. I just wish I hadn't already spent $120 on an external fuel pump. :rolleyes: For now I'll see how my current fix holds.

I forgot to take any pics during the fix but I used an epoxy and fiberglass cloth repair kit. It seemed to turn out pretty good. Then I covered the whole area with heat tape.

The clearance isn't quite as bad as the pic makes it look. There is a good 1/2" there. Hopefully the heat tape works as a good enough heat shield. When I get time I'll see about adding a proper heat shield.

I actually like the muffler sound when I want to stick my foot in it. It sounds pretty badass, it's just the highway sound thats bad. Probably made a lot worse by the fact that I have a full vert soft top. As to the tow/haul mode, I have a manual tranny (NV4500).

Thats a good idea. I'll look into that. I should have enough room between the cat and muffler.

I do have a cat on mine. Just one though, after the y-pipe. I'm not sure how much of a difference that makes on noise though.
 
I will be watching the thread to see what tank you go with. I need a new tank in mine.
If I get a new one I'll certainly document it but if my repair holds I'm going to move back to the transfer case issue so it may be awhile.
 
that exhaust is too close to the fuel tank for me!

Glad to hear you got a chance to enjoy it on the road.
 
On the transfer case front:

I picked up a 241 and 32 spline input shaft.
