PLAN B

This build was 2 parts 1 i have a truck I made to pretty to wheel so I'm building an ugly one I can actually enjoy. And 2. My cousin has been trying to join us for blazer bash but his truck wont be ready so we are surprising him with this one
I'd say compare it to really loud/ bad rod knock.... also almost feels like binding. Keep in mind I have had one of these old k10 or k5 trucks for the last 19 years... I also drove this truck days ago cycling through 4wd and turning. This is totally new... either I busted a ujoint somewhere up front or my tcase is out of adjustment or built wrong . Looking at the linkage for the other 241s and 208s I have my guess is I need to fine tune that.

Wow, I say you might have found your problem.
I would have assumed the different lengths would be between the 241 and 208 but you have 3 different lengths.
Are they adjustable?

Disconnect your linkage, pretty sure my tcase had detents for each position. Maybe put it in 4Hi with the linkage disconnected and see if the clunking still happens. That should help determine if it's your linkage.

That's also how you adjust the linkage
 
I kinda think I'm throwing to far... like I'm pulling the linkage on the tcase to far forward. I'll mess with it....
 
I took your advice @Chevman88 and in 4 high with no linkage I got almost no knocking or binding. So I adjusted the linkage and installed it then tested 4low.... Just as bad if not worse... then I switched to 4 high and it's doing it again.. and it gets worse. It started squeaking... Like metal on metal moan when I even slightly turn the wheel. And the binding is crazy, I'm used to the jumping from being in 4wd but this is worse now I'm getting tires chirping front and rear just turning up my driveway. Pretty sure this tcase is coming out... ugh...

I could also be noticing the bucking and chirping more because I swapped out all the rear bushings and shackles, maybe there's no give anymore?

No I didnt try 4 low without the linkage... I made it so I can pull the linkage easy, I can try that. The only thing I'm worried about is the moaning/squeak sounds that have now added on top of the clunking. It's also kind of a bitch to shift.

It went away, I hooked up the linkage it was still gone, then I went to 4 low and it acted dumb and when I went back to 4 high it was back. Also interesting it doesn't do it at all in reverse
 
I am not in any way saying this play is the problem... I want you to hear what I'm hearing... this is basically the sound I hear in the cab when turning in 4wd. (This is the 241 in 4 high with the hubs free) I think I even got the rythm of the clunking pretty accurate :ROLFLMAO:

Been home for an hour and a half. I’m really glad I bought @cybrfire kit. Just mocking it up right now to see where everything wants to be. Gonna pull the windshield in the morning and giterdone.

@Fastereddie were you able to get all your interior trim back in? Do you ever feel like the bars are inboard to much? Do you feel like it blocks visability at all?

I never tried/wanted to put the plastic trim back in so I’m not sure on that. The cage has a tie in point where the upper seat belt retractor goes so you would definitely have to trim for that. I don’t think they are offensive. I can’t think of a time where I was driving and felt like I couldn’t see what I wanted. The only thing that comes to mind is the horizontal bar across the dash blinds me when the sun shines on it at the right angle. Usually I just set my beanie over it lol.
